Hey people.
I've just started a full rebuild on my hachi.
I have purchased a clean stripped hachi shell to replace my old bent, twisted, rusted, drifted out old shell :)
PLANS:
Engine:
Rebuilding my 4AGE using a GZE block and my old bigport GE head.
late model TDO4 turbo (2004 subaru WRX)
450x300x76 FMIC
Redo fuel system with boot mounted surge tank (no longer in the engine bay!)
Shell:
Flaring guards - front and rear (nearly done)
Completely strip (nearly done)
Seam Weld and brace
Bolt in 1/2 cage
Suspension:
New bushes and rack ends
Custom mods for more castor and track
Other crap:
New driver's seat
Gauges
Full Origin kit
Full custom respray
New wheels & spacers and wheel mods
Thus far I have the new shell, stripped it out and nearly finished flaring the guards. Engine and many other things are out of the old shell and ready for rebuild. I'll post up some pics soon and update this thread as I go.
I hope to finally have a nice competitive track car :)

I think the stripes are factory? Fair ghey tho either way.
This car will be registered, but not driven on the street, only to and from the track. I have no idea about guard legalities.

Here is my old 4AGE. I've revved the living piss out of it for 2 years and its never given 1 problem. Even my stock clutch held up to like 8 track days and 2 years of street driving.

My guards are nearing completion. I've began pulling apart my old hachi, removing all my suspension and fuel system. The new shell will be heading down in a week to A-spec for some seam welding, further prep and a spray job.
I have holidays now so alot more will get done.

If you read up on the late model TD04 turbos, they are infact smaller than a T25, and have been used many times successfully on a 1.6L, making good power and spool up quick. The one that you used to have on your car is alot different to this one!
Kelway has studied this particular turbo and swears they are the goods.
Anyhoot, car goes to A-spec on friday (last friday of 2005) to be finished. Car should be done hopefully by March 2006.

wrx turbos are very small the lagg inherent in one is more due to the metre long primaries rather than the turbo.

Yeh about time for an update ay. I have been making slow progress with this bitch over the last 2 months due to lack of time and money...but she's still happening.
The shell is very close to completion and painting.
Paint has been ordered and is Holden 'Redhot' (Red). I will be painting a the car a custom 2 tone style.
I have fiberglassed the duckwing into the hatch (nothing spesh) and guards are all complete. All I have to do is finish paint stripping and rubbing back. I'm also awaiting a new rad support that needs to be welded in.
Engine components have all been received and am awaiting a mate to rebuild the engine.
Some brand new 15x8 0 offset wheels are near completion for the front. New sway bar and wheel spacers (25mm for the rear) have been ordered.
My rear wheels are 15x7 +10 offset SSR reverse meshies. I was going to reverse them, but on closer inspection they will not fit my 30mm wider guards.

another update....
Progress has been slow.
Wheels for the front are coming soon. Paint has been ordered and should be here soon. Body prep has a little was to go before painting. Seam welding is almost complete.

Just another thing.
I thought i'd give a quick explaination about how I flared my rear guards.
To flare the rears on a hachi you have to cut and seperate the inner guard (from the wheel arch) from the outer guard. Without doing this it is very hard to gets the guards out very far. To do this you need to cut the inner guard about 3 inches up from the hemmed edge, pull the hem out and grind off the spot welds that joins the inner to the outer. You can then discard the cut off bit of the inner guard.
Next you simply bash the outer guard out using a hammer and a panel beater's dolly as wide as you wish. I found it easier to bend the hem all the way out, flare it to desired width, then rebend the hem using pliers, then hammering the hem flat. You must create a hem, cos without it the guard is flimsy as fark.

Once this is done, you need to reseal the inner to the outer guard (otherwise water and shit will get into the car, and strength will be comprimised). It is important when you cut inner guard when you start to make it neat, and not to cut it too far up, otherwise it will be hard to rejoin it to the outer. I managed to bash the inner guard up to the outer on most places to be close enuf to weld them together. At the front of the inner guard on both sides I needed to weld in a plate, as the gap was too large to gap with a weld.

Once all that is done you can then proceed to smooth the guards over with some body filler/ bog, sand it back till it smooth, then paint. A tip for sanding to get a smooth shape...use a fairly long block of wood with some coarse paper. This will assist in getting a more uniform shape.

So Joel,
Your saying when you cut the uard on the inside, do you cut it at that join up in there or not? Also, how long did yo make the cut? Did it extend all the way around the arch?
I will be needing to do this also as i will be running an Fseries diff thats 20mm wider either side and then my wheels are 15x8 in a neg 4. So the rear is going to have to be flared about 35mm wider than standard guards. Do you reckon this much fraring can be done without cutting the inner guard?

Nice seam welding you done there. If your going to make that bracket for the firewall to sturt put a piece of angle on your chassy rails to firewall. Ive seen alot of rally hachi's use it and some bash 4wd.

Rally Stanza: You basically have to remove as much of the inner guard as practical to be able to flare the outer guard. So basically wherever you will need to bash from the underside, you need to remove that section of the innner guard.
When you start and pull the original hem down, you need to carefully grind away the spot welds between the inner and outer guards so you can seperate them:

From the underside, as mentioned, cut away the inner guard in the areas that you need to bash the outside guard: remember you are flaring the outside guard...its is almost impossible to flare both the inner and outer together.

As you can see above, you need to cut the inner guard away from approx. the area shaded in grey. On the left hand side of the image (front of the guard), when you cut the inner guard away from here, you will be left with a fairly large open hole that will let water and shit get into the cabin. As shown on an image further up, I had to add another plate to close this off. The rest of the inner guard can be bashed up back into the outside guard and welded together. The neater you cut the inner guard, the easier it is to rejoin.

Current status:
Seam Welding is COMPLETE! I've gone mental and seam welded about 70% of all seams (all engine bay, floor pan, rear, roof).
Engine bay is completely stripped and primered. Guards are 90% complete (just some minor bogging to go)
All that needs to be done is the roof welded in (the ghey shell had a hole cut out for a sunroof), and some more stripping and sanding...then she's off for a full paint.
The shell is still @ Steve's (my apologies), and once the roof is welded will be coming back to my house to complete paint prep.
All components for engine (vast majority anyway) have been purchased. I need to take the bottom end to a machinist for some minor work.
suspension is sorted minus changing front springs.
MAJOR SET-BACKS: Mostly time and money.

Whats involved in this? I have a Sprinter which has a sunroof installed and I'm thinking of eventually filling it in if possible. Do you need to find a doner shell for the roof piece or are you just welding in a new sheet of steel?

Well believe it or not...my shit is slowly coming together!
Over my Uni holidays I worked full time and got together some cash for my hachi. I bought a new set of wheels (Sportmax 002's), paint, and lots of other bits of shit.
My shell is nearing completion to paint, there is a little more sanding and filling to go on one of the panels, and I hope to have this all done sometime in the next month. The colour of my paint is a bright as fark red. The roof, bonnet and hatch will be a gloss black, and the rest of the car will be red.
I also have my kit which consists of a vertex front bar and Origin skirts and rear bar. I also have a duckfag wing which I have moulded into the hatch for super smooth lines.

I think I will rotate the compressor housing of the turbs so the outlet faces down.

Wheels are 15x8" 0 offset. They sit dope on the fronts, but I need 25mm rear spacers to fill my wide guards!

What was the thinking behind the welded in plates between the front strut towers and the firewall? Have you done any other strengthening to the chassis at all?

Ay Genkin, cheers for the comments.
The car will be a road travelling machine, and also a track machine.
The chassis is seam welded throughout and I decided to add some I-beam style plates in the corners as you can see to add some additional strength to the strut towers, and reduce any longitudinal flex.

I'm using a 2pac paint. Its cheap...but its wicked shit. I don't know why i've ever painted cars before in acrylic...2pac is SO much better!
Updates:
- Dash and pedals are in the car
- most of the kit minus the front bar has been fitted up (trying out before painting)
- New clutch master and slave purchased.
- RB20 radiator obtain...which I wasn't after. I wanted an S13 CA but have an RB20 which is too high!
- More paint prep done...its getting very close to be ready for paint completion
- bought wheel nuts
yep not much more lol.
I have mid year holidays in just over a month and my goal is to have it painted and assembled by the end of em. After I get my tax return I will be able to complete my engine.

HOLY SHIT an update...
Here are some pics of the car painted (minus the bonnet and kit!):

*NOTE:
1. Kit will be the same red as the car
2. Bonnet will be gloss black
3. Car will sit lower when engine is in it
4. Rear wheels will have 25mm spacers
Shit is coming along as some may be doubting!
Engine is completely stripped down, rebuilt parts are purchased, i'm just waiting on a mate + time to help me put it all toghether.
I have Uni holidays starting in a month and my goal is to have this car completed by the end of them.
Remaining tasks:
paint remaining parts
Connect all brake lines and bleed
Buy clutch
fit engine and wire up
fit some more general wiring
make seat rails and fit seat
get all tuned and...
DRIVE!!! :)

Cheers for the comments guys.
It will look mad once I paint the kit and bonnet and get some spacers for the rear.
The kit is a vertex copy front bar and origin side skirts and rear bar. Once all fitted the wheels will stick out well beyond the kit :)
Eddie: Truck paint? u mean the tin of paint holding up my front bar? Its just house paint!
And yes come mid November...lots will done on this car with a goal to finish it to race in 2008 :)
