dont need to use mig especially for the corona diff, i use 'weldall' by cigweld around all the important bits... very very strong, and then just fill with gp rods.

unless that corona diff is IRS, but the borgie ones have a closed center and a few bits breaking off doesnt matter.

I've had a diff lock up on me while driving down the road at 40 mph from "slag" breaking off and getting between the gears. I'd be very clean and be sure to knock off all the loose slag IMO.

diff wont lock up on you from slag or spatter, you would of had a whole cold weld or something like that break off.

my first time welding a corolla diff i welded plates over the holes to stop slag and other material come out, but little did i know the forces at work, the plate broke off blowing a hole in the back of the cover plate and getting munched up on the gears, when i got round to inspecting, all that came out was this metallic goo and, to my amazement, no plate... it had magically vanished.
3mm plate btw.

yeah i spent ages chipping the splatter off and some serious time in the parts washer to get as much outa the case as i could, i just took it for a lap around the block and it was making all sorts of noises........... but turns out that i didnt do the center bearing support up properly was almost ready to cry hahah, so hopefully thats the only drama that i have, might even get real keen and drop the oil again to flush any other nasties out

i find that with every diff i have ever welded it will make alot of noise after, no matter how neat the job is. i can only speculate as to why... either way, there is alot of stress on there and i would expect as much.

yeah its noisy as hell, particularly around tight corners at low or no throttle, must be the skipping of the tire and all the slop in the splines of the axels and c/v's but under load its just the tire skipping, im also glad a changed the oil after a bit of driving, was a lovely little pile of metal on the magnetic plug, not to mention the oil didnt look real flash, but the oil that came out of it originally probably been in there since jesus did the last service 2000 odd years ago......................

It will whine if you didnt spread the load of weld, ie. heated up the one spot for to long instead of randomising where you do your next weld. The center will expand/warp/etc. Still, just put up with the whine, cant be anyworse than my GF.

yeah whines a bit nothing im gonna worry about

just thinking out loud but has anyone heard/seen of a diff that fails after welding for the sole fact that it became too unbalanced?? like didnt spreed the welds out evenly and bearings didnt like it?
