Hello everyone, My name is Jarrod. I have had my sprinter project for a few years now, so I though it was about time I got motivated and make a built thread for it.
My project hasn't been the fastest one to complete, although now its nearly done.
When i started this car i was only just a second year apprentice living away from home. so i didn't have the cash or the time to progress it as fast as i wanted.

The car is an aus delivered 1984 shell. When I brought it my intentions were to build the car up for just grip events. I wanted to do tarmac rally and hillclimb in it.

My first real goal was to get it rolling. it didn't take long to do.
Since i had now got the car rolling it was kinda put to one side. I was on the lookout for parts.
I could never find the items i was looking for, so i brought another shell.

This shell was a jap import and it had alot of the stuff i was after, like a dash, windscreen, pedals, rear gaurds, and a whole lot of other things.
The shell its self was pretty rough, the roof and pillars were bent, and it had a rough underside. the car had holes in the chassis from where the cage was bolted, it was originally panda, then painted orange, then white.

So then I slowly started to return my car to more of an original shape by removing the flares.

Underneath the flares was not a pretty sight

I must admit, my next decision was not the best one I have ever made.
I have never been great at body work, I tend to get a bit bored of sanding and bogging.
when i look back now, i should of cut away more of the car and simply put more of the original guard in the car.
but anyway, i got the grinder out and...

and replaced the front guards with better ones.

Once all the panels were properly welded up, they were ground back and roughly smoothed out with bog,.

A fair amount of time had passed since i had originally brought the car,
The car was now at a stage where it was nearly driveable.
It now had a gearbox and a 4ac.

I made the decision to go away from the 4a series. go for a 3SGE Beams.

good choice id say im not far off doing my beams conversion into mine got alot of the parts sorted, from what ive seen very well worth it

I knew that if i was to go for the beams, I wound not be able to do any tarmac rally. but it didn't really bother me.
There were not many rally events, compared to track days and drift events.

So i brought a beams and j160, then got out the grinder again

I was feeling a bit lazy and just brought some engine mounts from buddyparts. then i fabbed up a gearbox mount and started making the tunnel around it.

The engine sat really good in the bay. it was nice and far back.
After all the tunnel work was done the car was completely stripped back, sanded, and painted.
I decided to go for a nice cheap structural primer, then to paint the inside of the car and engine bay white.

In the front end i also put in some ke55 LCA's and steering tube, RA40? Tie rod ends, Power steering arms and 50mm RCA's. That i made and will be selling soon because i made a batch of them, (along with a few other bits and pieces)

I started to wire up my haltech ps1000,

Due to keeping it simple and ecu limitations i only have vvt running on one cam.

Does the shifter have to sit so high? The custom tunnel looks massive !!! How is it when your sitting in there?
Whats the rectangle hole for above the trans tunnel?

so the car was really starting to get there now,
I machined up some caliper adaptors for FC caliper on the Mini Disk
I got some 15X8 rota grids, they fit well

The tunnel really isn't too big, i will put a few more pics up in a sec, the shifter position is pretty good. the j160 has nice short throws.
the rectangle hole is there to make it a bit easier to do any work on the back of the engine.
I remember jay duca basically having to pull his motor out to change a hose back there.

The car was getting soo close to running now,

I put the clutch master in, the original setup was not going to work. so i made up a remote reservoir and used a banjo bolt in the master

In the bay i put in a turbosmart fpr, and a civic rad..... the rad isnt there anymore, now been upgraded.
I had built the car to run on e85, at this stage all that was left was fuel system, and tune.
I used 10mm hose to the rail and 8mm return. the hose is ethanol compatible

Then I fabbed the tank and tank support, its a stainless tank with internal baffles and a steel cage around it. (got a mate to weld it)
I put a lift pump in and a 044 as well as the surge tank (thats not there anymore)

Car was then tuned by steve knight. it made 112 rwkw. the standard injectors are maxxed out its also running high fuel pressure to help give it more fuel.
The car was now completely driveable.

I entered in my first drift prac at mallala (september of last year)

the car went well. I needed alot more practice at drift, but hey, gotta start somewhere. I look back at the in car videos now, there kinda funny...
small amounts of oversteer followed by countersteer,

ecu and wiring is super nice, good job there.

whats the brakes feel like with the hydraulic handbrake in line with the rear brakes? does it affect braking to the rear? i take it you need a special sort of cylinder for this setup

thanks mate,
the brake peddle is pretty average, its got alot of travel and not a great "feel". i will be putting a bigger master in soon. the handbrake works well in line, although you can't use the hb while your foot is on the brake. the hb must be adjusted properly to allow fluid to flow through it when its "down"

I have done a bit of grip work in the car now at mallala, it stops well but you need to get used to it.

thanks to everyone for all the comments.

The paint is a protech structural primer, (pn 411-0021 for those who care) It is not 2 pac, it has no clear.
The paint is a satin finish, i like it as my car is not real straight in the rear guards and it covers that up a bit,.. it also makes it very easy to fix if i ever bend it.

Anyway, back to the build.


So after the drift prac, i did a grip day a few weeks later.

got 3/4 through the day, then the clutch exploded,.

There was only a little bit a damage to the bell housing.

So before i put some pics up from last night I will just finish off the rest of the car build.
Once the clutch went, i brought a os giken single plate & flywheel.

Since then i have done a few more track days and drift pracs
The only real changes to the car i have made have been suspension tuning, and a lower lip.
Recently i changed the surge tank and radiator. I have also made up some sump protection and a better upper rad support.

So yesterday i had a bit of a meeting with some tyres at turn 1,
Came in for a bit of a flick into turn 1
After the the car stopped, there was absolutely no steering input, the boss kit was slipping on the steering shaft.
Im not 100% sure but the car really didn't feel nice once i gave it the first flick.
Im guessing the nut came loose, and that caused obvious loss of control.

Once we had a look over everything else, and fixed up the bosskit (with a bit of coke can) went out again in the later sessions.

Damage really wasnt too bad. both sidelights, grill, lower lip, bumper bracket. bent both guards (bent back ok) and bent all my cooling panels.
Im booking the car in for a full cage over the next few weeks.

So now my build thread is basically up to date i can start talking about my future plans.

Over the next few weeks im getting a full weld in cage put in.

Im going to be changing my J160 with a W58 (I have already got one)
Im going to be changing my stock sprinter diff to a RN25 Hilux diff. (I have already got)

This year I am going to be putting a turbo on my Beams.

So as some of the people on this forum would know, finding a RN25 diff is getting pretty hard now.
People selling them usually know what they are and they know what they are worth.
The RN25 diffs have a 8" crown wheel and they are about 50mm shorter than the stock diffs.

I found mine in the most random place, Mallala Motorsport Park.
I was down there watching some time attack with a few mates, we went for a walk around the outside of the track.
During our walk we walked near it, i seen an old hilux and had a quick look. I got in contact with Clem, (the owner of Mallala) and made him a offer for the whole car.

I have converted the diff back to 4 stud, and welded all the diff mounts on. (using a jigg)
The only work left on the diff is the brakes, and they are nearly done. im using mx73 disks with r32 gtr calipers.

To get the gearbox to fit up to the 3sge i have got a bell housing out of a van. and a 20v starter motor (both bell housing and starter will need mods)

I plan to use a T28 to start off with, until i lower the compression more. I will be putting a thicker head gasket to lower the compression initially.

So I have been pretty busy this week after work making up my turbo manifold.
I started off with some steampipe bends and 1m of straight steampipe, i also brought the turbo flange as they are pretty cheap and easy to come by.
then after making the head flange I started to make up the manifold.
I'm pretty happy with it, it has a nice bends and it is nice and smooth on the joins. Its not completely done yet. i still have to blend all of the ports and the turbo flange area. i also have to face the faces to make sure they are flat and i need to get any weld splatter out of it.

This last photo is before the flanges weren't welded on, so there is a bit of a gap on the turbo flange,

Making the manifold is a pretty good job. it just takes many hours using a dremel with a carbide tip on it.

I have got the t28bb that i'm going to use, now im getting all the cooling and oil lines sorted out.

I have got a 1.8mm Apexi metal head gasket and some 800cc injectors on there way from Japan. The headgasket needs to be made, so there will be a 6 week wait.

In the meantime there is still plenty to do though. I haven't made any more progress on the rear brake caliper adaptors.

Spotted this a few times at lala, never new it was Beams, looks good well done on the build. pitty about the tire slap, i think every drift car in SA has white marks down the left side.

i think its about time for a bit of an update.

the new gearbox and diff are in. i have also put a r32 non abs master cyl on and a toda timing belt. last night i took it out to mallala for a drift prac.
to be honest, i was kinda struggling.

i think its a combination of things. the new gear ratios are a little bit shorter (8km in second, 10km in third @8000rpm). It doesn't really sound like alot, but last night it was hitting rev limiter through the s's too much and the car was continually trying to straighten up. through turn 1 and 2 its not too bad.
I am also running a bit more toe out, its now set to 5mm per side. im gonna get it backed off a bit. the car is very twitchy and kind of unpredictable, sometimes it would feel good. sometimes it would feel crap.

towards the end of the night i was starting to change into 3rd third after the first corner at the s's. it was much better.

The turbo setup is nearly ready to go. i got my head gasket.
the only other thinks i need now are:

Intercooler and intercooler piping
few oil feed connectors and braided hose
arp head studs

Im aiming to go to the have the turbo setup on for a track day on the 23rd of june.

using the nolathane in the rear trailing arms will make the rear end lock up and make it wont to over take the front under brakes .
better to run rubber in 1 end and nolathane in the other
and if you turbo this with std rods ,they will bend .and watch you dont drop ti valves as well

What didn't you like about the j160 that made you change to the w58?

I know the rods are weak, and the ti valves can cause problems. But I'm planning to run about 10-15 psi. I am thinking about putting rods in later. Celica RA45, do you think the valves and rods will be fine if I was to lower the limiter to 7000?

Sundee86, I put the w58 and hilux diff in because once I go turbo the j160 and s series diff wouldn't of been strong enough. Drift is pretty hard on the driveline and im trying to make the car reliable.
I'm not exactly sure on how much power it's gonna make yet. Hopefully somewhere around 200rwkw.

You've gotta make more than that, surely.
I thought the J160 would be plenty strong enough at those power levels. Has there been many failures you have researched on?

It probably will make more power, I think the turbo probably won't be big enough to make much more.
I haven't heard of many j160 failures bolted to beam's.
The same boxes are used on s15's, there are a lot of failures with them.

The Lexus Altezza RS200 which utilises this gearbox is rated at 210 BHP (from http://www.gearboxconversion.com/SXE10_Documents/LEEN%20IS200%20Gearbox%20Disassembly.pdf )

Its a lot cheaper to replace a w58, one day I plan on having a bit more power,

15psi is way too much without rebuilding the bottom end.

there is a good engine build on altezzaclub with a few mix n match bits that pulled 260 something rwkw with 16psi but that had a significant drop in compression.

heck i didnt know this was beams saw it had some power at the prac on sat, i was following u in my rb30ke70. w boxes hate gear changes esp at high revs use redline oil in it!!!!

Yea, u were following me fairly early in the night.
If ur out there on the 16th of June I would be keen for a few more runs with ya.
U would of seen my struggle through the s's.

I have ordered the head studs, I think I'm gonna wait untill I have everything needed for the turbo conversion before I pull the car apart. I don't want it to sit in the shed waiting for stuff, when I could be doing more pracs.

Thanks mate, yea the outside is primer. the inside is just painted white, no clear.

Once i get the cage in im going to repaint the inside. probably with a decent quality 2 pac paint. The paint i used has lasted ok, but there is a few marks from where it has worn through

I cleaned up/removed all the sound proofing. after it was all gone i went over it all with a wire brush, then wet sanded with around 280 grit wet and dry.
then cleaned it all with grease and wax remover, then primed it, waited a day, then topcoat. Adhesion is pretty good,.

ok, i think its time for another update.
things are starting to progress nicely now.
i pulled the engine out a few weeks ago, and while it was out I decided to seam weld the engine bay. i then primed the bay and top coated it with a new paint. this time i used 2 pac, no clear.

I then pulled my engine apart, i replaced the bearings, rods, pistons, arp studs, ect i got the head and block faces resurfaced. i measured/inspected everything.
All the parts are to suit 3sgte, i decided to buy a toda timing gear for the exhaust side, im probably going to buy one for the inlet side and remove the vvti.

The car is booked in for a tune this Thursday, a wheel alignment on Saturday morning then hopefully if everything works out I will be out at Mallala on Saturday night.
I need to finish off the intercooler piping, then make the suction pipe, then the dump pipe and exhaust system.

Whats everyone think??

I started building the block up last Tuesday, I've usually been doing 5 or 6 hours each night after work. Many midnight finishes
My wheel alignment is done, tune is 6:30 tonight. Now I'm just tidying everything up.

Good stuff, been waiting for someone to do a beams right lol. Get some heat sock, on that superstoc hose youre using fpr the turb water feed. Superstock isnt meant to burn easily, but it does.

So the tuning is all done, had a few issues with setting the injector resistance. The injectors were exactly 3 ohms, the ecu settings are 1-3 ohms, 3-8 ohms, or high. I asked haltech last week about what settings to use, they reccomended 3-8. When they were on 3-8 it was getting to 7.5 psi then missfiring. The afr's were still good and the timing was good.
Once we set it to 1-3, we could tune it.

So the car made 171rwkw on about 15 pound boost. The boost curve isn't real nice, so most of the run is on about 13. I have for some video footage, I will put it up on YouTube later tonight.
Im nearly set for tomorrow's drift prac. I just gotta change the oil, coolant and a do a few other things.

the timing map is pretty conservative at the moment, i want to see how it goes, then think about getting more power later.
its still only a t28, the sr20 that this turbo came off made around the same power on the same boost.

just read back a bit.

curious why you decided to remove the vvti for a turbo setup? From the few i have seen, especially a cobbled together one from nz, the vvti is a really handy part of getting the turbos up onto boost really well...

as for the numbers, i would have exopected something in the order of 240 rwkw plus .... but im a bit out of my depth .... standard beams with t28 and high compression usually net just on the 200 at lower boost levels from what i have seen..

So I'm not running any vvti anymore as I think my engine is a interference motor now (from just vvti cam movement). When I was doing the cam timing with a dial indicator and degree wheel, I could get the valve head to touch the piston by moving the position of the inlet can.
Its kind of hard to explain, but I will have a go.
So by turning the engine over in a normal direction by the crank pulley the vvti is in a maximum retaded position, when you set up all the stock timing marks, there is no problem. I could then turn the inlet can with a spanner by the flats machined between cap 4? And 5? From memory and turn the cam in a clockwise direction when looking at the front of motor. The inlet pulley stays in the same position the whole time, but obviously the piston is moving in the hub (or its acting like vvti would if it was running)

At top dead centre I could get very little vvti 'adjustment' with my spanner. That's why I decided its not worth mucking around with it. I know that using the vvti would assist in how fast it spools, but as soon as it grabs boost the vvti would go back to a '0' degree position to eliminate valve overlap. I think the new pistons valve angle of depth isn't the same as the oem Toyota ones.

As for the power level, I been talking to someone with a 275rwkw beams in new Zealand. He suggested as a first step to get better valve springs as the std valve setup will float under boost,
Im not trying to stir the pot here or anything, but his engine is still running std valves with no issues. Could it be possible that people are getting valve float, and then pistons are hitting valves, snapping valve heads and stuff, then the valves are getting blamed for being weak???

so I brought a set of hks valve springs and another toda cam hub for the inlet side. I'm going back to the tuner in a few weeks to drop the boost and run a lot more ingnition advance. I had a look over the map and it's basically only running between 10-13 deg of ignition timing the whole time it's under boost. Seems pretty late to me, so there's a good chance alot of power is going straight out the exhaust valve. The afr's are good, but my injector duty circle is about 80% duty cycle, seems way too high for the power it's making. Would Kinda be suggesting that the timing is too late aswell. One more thing that suggests late ignition timing, very high exhaust temps. After one lap of 1/2-3/4 throttle on boost, all of my exhaust manifold and dump pipe are glowing.

the car drove pretty well, it had a oil leak in the first session. completely my fault, I forgot to tighten up my cam sensors in the back of the head. i guess that's what too many late nights, and being rushed will do.
other than that, it was great. its alot better to drift. im doing all of the s's and turn 2 in 3rd and turn 1 in 4th. I kept on entering turn 1 way too late, the higher entry speed needs a early entry to get a good line. it took me till basically the last session to have a few clean laps.
im planning to head out again on the 8th of sep for a grip day and/or the 22nd of sep for a drift prac. im off to japan for a few weeks later this month, so that will slow me up a bit.

should of got the forgeys fly cuts machined to suit the altezza pistons, 3sgte has different valve angle .on the valves its the exhaust that drop heads ,toda do a valve spring ,hks only did valve springs for gen2 and gen 3 motors
most guys use the auto head as it has steel valves with different springs
